A generator fuel day tank system is the intermediate link between bulk diesel storage and the generator engine. It is the component that, more than any other, determines whether a generator starts and sustains operation during a power outage.

Despite its critical role, the day tank system is frequently under-engineered — specified too small, built with a single transfer pump, lacking automation, or installed with no BMS integration. The result is a generator that starts on test but fails under extended real-world outage conditions.

Neftgen designs and builds generator fuel day tank systems to the engineering standards demanded by mission-critical facilities: data centers, hospitals, airports, ports, telecom infrastructure, and industrial plants.

System Architecture

A complete generator day tank system consists of four subsystems that must be engineered as an integrated whole:

Subsystem Components Key Design Parameter
Storage Double-wall day tank; leak detection; level instruments Net volume = fuel consumption (L/h) × autonomy (h) × 1.18
Transfer ATEX duty/standby pump set; solenoid valves; check valves; pipework Pump flow rate ≥ net volume / 0.75 hours (45-minute refill)
Automation PLC panel; level transmitter; high-high / low-low switches; HMI Automatic changeover; alarm logic; manual override
Integration Modbus TCP/RTU; 4–20 mA signals; BMS connectivity All alarms and status signals available to BMS

Sizing Methodology

Step 1: Generator Fuel Consumption

From the generator manufacturer’s datasheet at 100% load. Typical values: 100 kVA = ~22 L/h; 500 kVA = ~105 L/h; 1,000 kVA = ~200 L/h; 2,000 kVA = ~390 L/h.

Step 2: Required Autonomy

Defined by project specification or applicable standard. Minimum 8 hours for commercial; 12 hours for Tier III data centers; 24–96 hours for Tier IV.

Step 3: Net Tank Volume

Net Volume (L) = Fuel Consumption (L/h) × Autonomy (h)

Example: 500 kVA × 12 hours = 105 × 12 = 1,260 litres net

Step 4: Nominal Tank Capacity

Apply 1.15–1.20 design factor for dead volume, expansion and fill setpoint: 1,260 × 1.18 = ~1,490 L → select 1,500 L standard tank.

Step 5: Transfer Pump Flow Rate

Pump Flow (L/h) = Net Volume / Refill Time. For 45-minute refill: 1,260 / 0.75 = 1,680 L/h minimum. Select pump rated ≥20% above minimum.

Double-Wall Tank Design

Double-wall (self-bunded) tanks are standard for mission-critical day tank applications:

  • Secondary containment — prevents environmental contamination from tank leaks
  • Interstitial space monitoring — early leak detection before primary containment fails
  • No civil bund required — reduces installation cost and space requirement
  • Compliant with EN 12285-2 and most international environmental regulations

PLC Automation Functions

  • Automatic transfer pump start on low-level setpoint
  • Transfer pump stop on high-level setpoint
  • Duty/standby changeover on pump fault (Tier III/IV)
  • High-high level alarm — independent of control transmitter
  • Low-low level alarm — generator pre-alarm and load shed warning
  • Leak detection alarm from interstitial sensor
  • All outputs available as volt-free contacts and Modbus registers

Standards and Certifications

  • EN 12285-2 — above-ground steel tanks
  • ATEX Directive 2014/34/EU — Zone 1/2 equipment
  • EN 60079-10-1 — hazardous area classification
  • Uptime Institute Tier Standard — Tier II, III, IV compliance
  • TIA-942-B — data center infrastructure standard
  • NFPA 110 — emergency and standby power systems
  • ISO 9001:2015 — quality management
